RE: your original post; I suspect that you are overthinking it a bit. Note that, for instance, the TE-AMP 36154 you linked is spec'd as having a wire gauge of 22-18 in milspec, and 22-16 in commercial use. Consider that even with the milpsec size range, there is a *huge* variation in insulation diameter across those three sizes, even if you restrict your wire selection to one insulation type (there are numerous milspec insulations; you can likely still find a milspec for PVC). The military seems ok with a 3-gauge-range, both in wire gauge and insulation diameter. All you really need from the insulation 'grabber' in the connector is that it stabilize the wire outside the electrical crimp area, without cutting completely through the insulation. The insulation crimp exists to prevent the wire from flexing at the electrical crimp point, which is a stress riser, just like a solder joint.

It pays to remember that what we're doing isn't rocket surgery. :-) If that wide range of sizes in on connector is good enough for milspec, it's plenty good enough for me.

Thanks Geoff. You are right - i am better to buy local than overseas, much quicker i think (even though digikey is pretty quick). I think i will just go for the listed part numbers in the AAE catalogue.

Trent, I get all my PIDG terminals from Waytek Wire here in the USA. I generally buy the terminals in packs of 100. Generally pay $0.20 a piece or less for them. Not sure what their shipping policy to Australia is? Their shipping to points in the USA is very reasonable.

Recently ordered double crimp connectors from ferrulesdirect.com. These are the same PIDG knockoff double-crimp terminals mentioned previously in this thread. Prices and quality are excellent.

250 sizes are what are normally used in the electrical system.
