after roughing a 6'' hole in .063 alum. sheet i found a very easy, smooth, way to finish the edge out to the trim line. i chucked a straight edged router bit from my woodworking shop into a die grinder.totally smooth and predictable. the edge is smoother than a file and 20 times quicker.
i removed 1/8'' material around the entire hole in 15-20 minutes.
 
Did that once with a router bit to do some trimming on a piece of wood I was shaping. First touch and it ran right up the piece of wood and bit my thumb. Be careful, if it grabs it?ll move real fast...

I found some carbide burrs designed for aluminim which have a very open cut and don?t clog up. Like cutting cheese... Better choice imho...
 
my wife was an e.r. nurse. a guy came in that had really done a number on his hand with a router. her and i both had our woodworking projects. when i asked her what his hand looked like she said,''a piece of trim molding!''
