If they are the welded kind I think they use 6061 alum and they are too thin. Wouldnít be so bad if they werenít prepunched for AN4 rivets.

I get them glowing hot with propane torch and melt into the block. It won't go all the way so you'll have to go back and clean out with drill and repeat. Of course the powder coat will be ruined...

Clearance should be fine if it doesn’t flex.

Iíve sikaflexed all my canopies. As long as pressure is reasonable (and it will be at sides) your gap is fine. Sika flex is definitely hold it if applied correctly. I made a chin up bar with it...

You can't just hook up controller to old pitot. It regulates it and doesn't turn it on until correct temp sense so you need a feedback temp sensor.

You should be fine with on-off
